heres some parting shots before i go back to school. the swingarm is getting powdercoated.. most likely satin black like the subframe. i might do something like candy red though.

this is my official endorsement of mobile1 and rotella t.. hard to see, but the piston and rings look nearly new after four years of hard abuse :)

now i need everybody's opinion. after getting a four stroke tech oil cooler, and a new bumper, i think its starting to look kind of crowded with my ghetto fabulous scoops that i made like 5 years ago. i almost just think it looks cleaner without now. heres the without picture.

I think it looks pretty cool with it on it makes the bike look pretty mean but it's your bike so i will let you choose but it looks nice either way. And nice job on the bike. keep up the good work.

Being that there smaller in size compared to OMF i'd say keep them on, it doesnt really make it that crowded but it does look rather cleaner without them.

ive got some markings on the headpipe for some final bends.. looking to make them this thursday. busy is getting busier with resident assistant training coming up the last 3 weeks in april. once its bent, i will make sure it lines up over eastern weekend.. might need a sort of midpipe there.. as soon as thats all settled, i'll be bringing both pipes back down to weld them shut. my new cylinder is in the shop being bored, honed, and the rings are getting gapped.. i'm also just having them drill and tap the holes for the studs while its there. as you know, i'll be getting new valve springs just to be safe. also, the swingarm, brake stay, and rotor hub were just dropped off to be powdercoated. i'll keep you all posted.

edit: i guess i should start laying off the bon bons :blah:

hello all, just wanted to update you and let you know i haven't forgotten about this project. its just been really busy lately and i haven't been able to get in the lab when i was hoping to. anyway, i just talked to the machine shop owner asking if my cylinder was done yet and he said he hasn't gotten to it.. he got two race car engines and said they take precedence... kinda crappy since im still a paying customer and my stuff was there first, but whatever:rolleyes:. my new valve springs just came in.. so i'll be putting those in soon.

they're all stock haha. the 400ex head utilizes a dual spring setup.

i took mine out but when they did the port and polish i had them put them back in. they did some sleaning and lapping for me too. i dont have the tool to get the clip things in the end. it was easy to get them out though, steve

a LOT of wet sanding and polishing. i went all the way up to a 2000 grit sand paper and then polished with mothers mag/aluminum polish. it won't stay looking like that. once you turn it on it starts to tarnish just from the heat. do yourself a favor and don't paint it.. i did that before and when mud bakes on the black paint it stains and looks terrible. just because it tarnishes doesn't mean it looks bad. its still shiny.. just with a goldish tint.

the mud doesn't seem to bake on quite as badly on the engine as it does the headpipe. however i did have the cases powdercoated for a reason...;)

i was thinking about just having them chromed but then i would have to mess with the pipe connected to the "silencer" -(amplifier) lol, so im kinda caught in the middle, pipe is looking good for you tho, looks like you have some money to throw around. my part time job is barely paying for the gas let alone all the parts i need, sad to say it but its time to sell

thats the thing, i rarely spend a large amount of money. i do all my own work, a lot of my own painting, and i find deals where i can. i have put much more time than money into building this. chroming would be expensive.. and unnecessary at this point. do what you have to do just to hang onto it. the duals have taken a whole $70 so far haha. i'm a full time student making minimum wage 9 hours a week lol.. cheap is my middle name. :p

im definitely liking the red. its a red sparkle.. the girlfriend picked it out.. i was a little nervous at first, but now i think my a arms and hubs will get the same treatment. can't see the sparkle in the pictures, but here ya go anyway.

i also managed to get a new moose 14 tooth sprocket for $4 :) should have plenty of torque when im done with it.

i also lapped the valves to get a better seal. this is actually very easy to do yourself. its blurry, but this is valve lapping compound... basically a real gritty paste that is used to grind down the valve seats.

nope, its much easier to tell in person than it is from the pictures. i also had a leaky exhaust valve before.. not anymore ;)

it is cool how it works. did you use the suction cup tool? using the machinist dye (dyekem) is very helpful, that way you can see the low spots.

i didn't use the suction cup tool. i researched it for a little bit on the internet, and came up with a drill and flexible rubber tube method. from what i gathered, this can help to ensure equal grinding, where a suction cup tool can apply more pressure to one section of the seat than the opposite if you're not careful. im happy with the result.

as an update, the engine would have been up and running if i hadn't misplaced two of the valve keepers.. yes, those little tiny pieces that hold on the spring retainers. i had them all taped up so i wouldn't lose them.. well i lost the tape :blah: . as for the pipe, as i kind of figured, its basically impossible to run an in frame route. i almost have the angles i need, so i'm going to cut off the portion that is all bent up and bring it to a custom exhaust place called twisted pipes near me and have them replicate it. heres some pictures of the new rear end colors.. well, still black and red.. just.. nicer :) a arms and hubs are coming down for the same red this weekend.

PLEASE do!!! i love custom fabricated parts and have often thought about making my own silencer. making an hmf replica would be so easy.. and possibly easy to tweak the sound output from it... which was one of my original intentions with my project.

better get a swingarm gaurd to protect all that pretty paint, not to mention your rotor and sproket, i didnt buy one, i just custom fabbed one out of 1/4 inch steel plating lol, it works so good, those chinsey aluminum ones never last, you hit one rock and ther bent out of shape, the steel one has never dented, it bent once when i landed on a boulder but i just bent it back with some good persuasion and a 20 lb sledge hammer lol

as far as the pipe routing goes.. no lol. im not calling it quits though. come may 7th, i'll be home and then i'll have a mid pipe mandrel bent. the arms and hubs are being pc'ed red on monday though. if this thread dies for a bit, don't worry. it'll be back :) . i'm wayyy too far into it to just give up. things have just gotten extremely busy in these last few weeks of school.

Just to give you an idea maybe, most of these aftermarket pipes are made just like a glasspack/cherrybomb for a car which are anywhere from $10-$50

not quite. i wish i could change the name of this thread to "my rebuild." i'll get back to the pipe on may 7th or 8th when im home. im just going to see if a custom exhaust shop can make that midpipe section for me so its mandrel bent. i'll be able to break it in with the regular HMF then as well, so i'll for sure have before and after sound tests with a decibel reader.

any good custom exhaust shop has a mandrel bender, and should be able to to the job. watch out thou... a quote on quote custom shop may not have the dies for a smaller pipe like you will have.
- i ran custom duals on my Monte Carlo SS after my engine swap. loaded my car on the trailer amd hauled it in to get custom 3" duals. header to tailpipe and i only then learned they didn't have dies to bend 3 inch tube. - this was after i asked them on the phone if they could which they said "yeah, sure can"
i no longer think of that shop as a "good custom exhaust shop"

hey i saw in the one pic a WI trail sticker... where do you all ride there? ever go up north to Flying Eagle?

how has the project been going? i was thinkin about doing this with a crf50 with a 110 in it or something... makin it look like a 250F... nice build!

thanks for the compliments. we usually end up riding black river falls and clark county the most, except for monroe which is a day or saturday-sunday trip. we've been up to price county before, but thats a good 6 hours north of us. theres a few people in wisconsin/ northern illinois that would be fun to put a group ride together with.

yeah i know about that, got a fmf titanium 4. everyone tells me i need a quiet core. they say it's to loud, but i been up there a few times this yr and last and never had a prob yet.

as long as you keep it down in town u should be ok. i grew up in gratiot and never had any problems. my xr600 with a supertrapp on it with 18 plates and had no issues. and my crf450r with a r4 pipe and none.

haha i think i average like 15 mph when im there just because im trying to keep the noise level down. i guess theres a lot louder than mine out there though. :p hopefully my sound output is cut way down with duals.

OK well I ride a kfx400 and have never even worked on an ex and my z thread on here was uninteresting at the moment so i got on the ex one and ive went through everyone of your pages and if i could rate you or nominate you for an award i would id give you a 10 outa 10 great thread

of course something goes wrong lol. the gas tank has been sitting for months.. must be some crap in there because the float keeps getting stuck open.. always something :p . the initial sound test will come tomorrow. promise. i'll start talking to the exhaust company sometime this coming week.

as i mentioned, the float kept getting stuck open because the needle wasn't seating properly in the carb and gas was pouring everywhere. i took the carb apart, blasted out the float needle seat with carb cleaner, and then flushed the tank with kerosene. needless to say, i wasn't about to waste the gas that i had, since it was about two gallons, so i improvised. :cool:

the duals were put on hold until the engine was up and running again.

UPDATE: I just got back from the exhaust place.. they said it could be really hard to get it to run inside the frame, and a last resort effort would be to run it just outside the frame rail :ermm: . anyway, they guessed that the most it could be is about $200 for everything. i'll be bringing it back in a couple of weeks after i get some other things paid off. :)

sound like they don't want to do it. it could be done with a couple different bends to go inside the rails.

do you have a shop around that does "custom" exhausts? like a hot rod shop. i have a place close that does exhausts and custom turbo piping...they can do anything.

actually they're the biggest custom exhaust shop around-Twisted Pipes. they seemed pretty eager to get to it and said they could have it done by tomorrow if i left it there tonight.. i just didn't have the money yet. i'm going to check another place tomorrow since we have to bring our truck back there for new exhaust tips anyway.

in the truck and ready to go.. good time to get this done, considering the truck is getting some new tips put on tomorrow as well. i also have some video of this thing running with the single pipe. the video shows the standard procedure for testing sound levels on atvs. mine ran about 98 dbs with the quiet core and good packing. i was hoping it was quieter than that, but that is also with a 450r carb, k&n filter, and an open air box... all of which increase sound output. once its all finished i'll put together a video of before and after, along with some of the pictures from the past 5 months. now.. time to order another quiet core!

it could, but then i will run into more alignment issues. it should be plenty out of the way even when its pieced together. i just need to somehow route the crankcase breather around, and switch the idle adjustment to the other side.

i think the wrap would be nice since you would not have to get them completely smooth where the welds are, since the wrap is thicker and does not show anything under it. Steve

they will definitely be getting wrapped someday. the cylinder also needs to be moly'd or painted still..

god i am going to sound like a d**khead here. but who welded that??. those welds are god awefull!!!! please take the grinder to that pipe and clean up those welds!!! your quad is awesome man and the dual pipes are an awesome idea, and sound great but those welds suck. also it would look cool to get another heat shield and mount it on the other side to pull in both sides and make it nice and symmetrical up front as well as out back.

man if i would have known i would have tig welded that pipe for free!- all you would have had to do is drive the hour & 15 to my house.

i know they're terrible haha. i actually had an exhaust shop do it.. problem is that with the bend that he had to make, he had to leave the pipe mounted while he welded it. im going to grind, then wrap lol. i'm still happy for $50.

i am a welder by trade. heres how i would have done it.
bend the pipe up and test fit it, when i was happy with the fit i would have tacked it in place, checked the fit to it and make sure everything was good to go, then go back and run a few small beads of weld or enlarge the tack welds. then take the whole pipe off the 4 wheeler and burn it in. the since it's out for the world to see that is something i would metal finish.

i understand the exhaust shop thing. most guys that work in a exhaust shop can weld good enough for what they do, but are not good enough fabricators to make it in a real weld shop.
(sorry if i'm offending anyone, just my opinion, based upon what i have seen)

pipe- if your happy with it and don't mine the clean up or the 50 bucks then who cares i won't

ps. still should get another heat shield

I want to say one thing that no one else seemed to pick up on since I just went through all 36 pages...

Your burgard arms... you said you had the lower balljoints in too far. Lower joints should ALWAYS be ALL the way in! If you unthread them out at all, you're just adding stress to them. All adjustments should be done at the top for camber.

Also if you didn't already know, that design of arm is very weak. They use the same balljoint top and bottom and they were never meant to hold up to the abuse that the shock will give it. My buddy flipped over two or three times in one MX season cause of those. If you do decide to keep them, replace those lower joints often and keep an eye on them. They're 69 VW bug tie rod ends from advanced auto. ~$15 a piece.

I've heard of some guys drilling the arms out to accept the larger balljoints, but then the arm is just really weak. Burgard does sell heavy duty arms, but you cant "graft" them on to what you have. Pretty much stuck with them. Either way just wanted to make you aware if you didn't already know, but it seems you knew. Awesome job on the build!

Good to see that you got your bike finished. I've followed your thread from start to finish & would like to say " CONGRATS " on a job well done !!!!!!!!!!!!!! Nice to see you stuck with it and had the patients to overcome the the obstacles that got in your way. Lots of guys would have gave up a lond time ago after hitting a few bumps in the road, but you hung in there & finished what you started. I think the duals turned out great. " NICE JOB "

thanks for the kind words! the db meter came from radio shack.. i'm sorry i can't tell you the price because my dad bought it, and it was a few years ago. seems to be pretty accurate though.

Hey Mike, did you ever talk to HMF? I'm curious as to see what they think about it. It's definitely pretty sick.


Tyman, if you can find them, DMC Alien headpipes would work. They are seperate all the way back to the canister, and there's one for each exhaust port. I actually thought about putting one on the other side and fabbing up dual silencers, but never did.

Check out the headers.

Sounds like it'd be cool. But good luck finding the headpipes, the whole exhaust is almost impossible to find, nevermind just the headers lol.

you could put the 450 pipes on... nothings impossible, not saying you said it was, but... if you had a stock set.. and the 450 set... cut and weld the piece that goes into the motor.. then the diameter dont matter, would actually probably be good if you got like a 460 or something... more flow? or even have your head cut to fit the 450 header right in.. by a machine shop.. or if you have the equipment... just a thought... but isnt the whole reason for boring.. porting... polishing.. jetting.. exhaust.. valves.. longer lift and duration cams.. all for more and smoother flow? wonder if you could have the ex exhaust outlets cut to fit 450 headers.. if they're bigger.. wouldnt it give you more air movement.. if you had some good mods already....hmmmm

Bumping this because I just read through the whole thing and it's pretty amazing. Awesome, awesome job on the whole bike.

Also, did you powder coat those wheels or do you buy them black?

Exhaust manufacturer's design exhaust's with mods in mine. They're tuned to work best with the 400ex.

The Curtis Sparks big core X6 is pretty damn big.

thanks! sorry you had to read through all that :p. the wheels were painted a year and a half ago.. they've held up since. a lot has changed since this thread :devil:

what kind of difference in power did u notice compared to before.

Ur adding more back pressure right so shouldnt that slow u down a bit Im sure yall covered this but i dont feal like searching thru 50 pages

if anything, i gained a little top end without losing anything in the lower range. i'm not sure why you're saying i added back pressure..? stick a straw in your mouth and exhale.. now stick two straws in your mouth and exhale..

ya i guess so, well was it worth it, i have my old headers and all i need is another muffler, but i dont want to spend a couple hundred dollars buyin it if it aint worth it

a used, crap silencer.. $60

an extra header since you need to use the same pieces..$20

time and effort.. a lot

knowing that you have the only setup like it.. priceless

Just regular ol' paint, eh? I'm in the same boat you where. I want black wheels, but I'm saving up my cash for some 450r shocks and new arms. Powder coating all four would cost me $100... I was thinking about going the spray-on bed liner route, but I don't really want a textured finish. Also wanting to paint my hubs red like yours.

yep, but it's more about the prep work than the actual paint. plus, black is easy enough to touch up if you need to. i had the same feeling, that the bed liner would either stain or just fade to gray. paint fades, but thats alright.. it works till i get OMF beadlocks..someday:o :p

nah, its pretty easy to clean. ive done my valve cover,heat sheild,clutch cover.subframe,and my bumpers in it. it hold up very well. doesnt faid or stain. im pretty happy with it for 8 buxs a can. :blah:

Man what a read..... Took me like 2 something hours last night, with slower then dial up internet... I HATE BEING IN IRAQ! lol, Lots of good info tho, got a few ideas for my own quad from this..... Looks and sounds great man!

Awsome read, I read through just about all the pages.. Good work man. When I first joined I saw your avatar, was like wtf, then saw a pic of your bike, was like they don't make dual HMF kits.. Then I ?? myself, searched for it, yah they def don't.. Bad *** for sure... BTW your engine, is that just spray bomb also?? If so what brand?? Thanks, props to ya :D

thanks for the compliments. as far as the engine goes, the top end is painted and the bottom end is powdercoated. i believe i used duplicolor 2000 degree engine enamel.

i saw the truck bed liner thing and figured it put in my .02 and say that im VERY HAPPY with the way my frame turned out it holds up to a hammer and shovel very well

reason for doing is no one else has it and i can do a quick change for flat track by doin straight

fabricating duals for a 450r is going to be a completely different ballgame. it could be done if you really wanted it though. i would run one stock pipe, take another pipe and cut the curved part that comes out of the head off and tig weld it to the existing pipe after cutting a hole in it. i'll try to give you a very very basic picture of what im picturing. it kind of looks like a butt, but you get the idea. im not sure if it would clear the fan or anything.. just throwing it out there.
