welcome to my build thread. preddy new to the forum.
gonna be my build thread. a place where i can whore up the pictures. this will be a very slow build because i go to college over the week and only get to work on the motor on Saturday evenings, yea it sucks, luckily im patient.

the motor that was on the wheeler a 406... but the cam didn't want the timing gear bolts in it any more so it spit those out and that made a mess. with the wollered out bolt holes on the stock cam it was considered junk, cam gear bent, broke timing chain, possibly valve issues, and just from being an older motor it had low compression. so it was shot. i got on craigs list and found a 440 motor basket case. bottom end assembled. came with an after market clutch, hot rods connecting rod and crank, 11 to 1 wiseco piston. new oem valves, head with a port and polished job. got all this for 300 bucks, i was happy with that lol

so far for the motor i have ordered all new gaskets, cr450f timing chain, stage 2 hot cam, new valve seals, wrist pin and clips, wrings, timing chain guides,

im sure im forgetting stuff but the head is done, new valve seals, all glass blasted, valves seated. should be good to go. on to some pics.

motor out wooooo! 3 days oh hitting on the bolt.

since i cant work on my motor much i have time through out the weekends get other things done

moved the needle in the carb to the 4th position to get some fuel flowing, will probably have to still rejet.

next i put an old honda brake resivore guard on. 14 bucks off ebay lol

polished my motor mounts. a before and after, and i got the wheeler all spray painted red... not my doing lol

i like different stuff so im a big fan of copper. hammered out a copper heat shield, made it look factory but just copper. im hoping the heat caused the copper to change into funky colors.

port and polished header. a before and after. i measure the diff and i gained aboul and 1/8 inch off the sides so 1/4 inch when measuring the ID.

just yesterday i striped the swing arm and polished it. i droped it off at a buddies so he can do some "work" on it. that will be a surprise lol once aging before and after

so looking forward to this build. spray clearcoat on stuff you strip to bare metal that way it wont rust.

the stuff i have striped is aluminum so it wont rust but i cleared it so it wont tarnish and will stay polished.

thanks for the compliment on the heat shield. i made it my self so that my favorite part of it. i like the idea that my wheeler cant be duplicated with bolt on parts.

ill keep the thread up dated as much as possible. should have progress every weekend.

if i get some time in the summer or even later on within the next month im gonna polish my swingarm and motor mounts and handlebar mounts( looks a little silly now because my risers are polished) and maybe even a few other things

the motor mounts and risers are easy. there smooth. the swing arm on the other hand is real rough, and needs alot of sanding before polishing it.

not really a new up date but i never uploaded a pic of the gusset i made for that empty spot below the oil tank. just needed something there.

take everything off that frame and have it sand blasted and get some fresh powder coat or even auto paint.

for what it is powder coat is just out of the question. im not saying is junk or anything i just rather spend the money some where else/ i really don't want to strip it. maybe some where down the road it might get spruced up a bit and yea that would require tearing it all back down but as of now its now on the to do list.

i painted mine with auto paint total cost was like 50 bucks and its worth it im not being a dic* but your frame looks alfull

Ya'll should paint it, I did the PC and it cost me half of normal cost cause I know the guy. Auto paint isnt as tough but imho is only like 50-100 bucks and if yu clear coated it enough it should hold up better.

Im doing my next frame a candy apple red maybe.

yea i did my 450r frame in auto paint and its held up well so far i used alot of clear coat tho

lol i like the honesty, and i agree.

ok ok maybe you guys talked me into repainting it. its going back to gray if anything. not a big fan of the red on red and i think the red and black frame looks too over done for my different look, like waay to many bikes are painted like that. i dont wanna fit in at all.

i will have to look it over to see what needs to come off. the precious "painter" of the frame didnt take much off so im going tod the same if anything to cover the red up that went ever where.

small up date, as i said before i polished my swing arm and i gave it to my buddy to do some work on. i got it back yesterday and i think is awesome, also said before i like the hole different stuff lol

should have another update tonight or tomorrow morning, going to work on the motor tonight. hoping to get the oil pump on, the gears that run the oil pump, and the clutch basket.

didn't get much done last night at all. mainly ordered every thing to finish the rebuild, i also decided with the stage 1 hot cam, instead of the stage 2 due to how i ride.

pivot works swing are bearings
oil pump seals
cam detente (some how managed not to have one with the 2 motor i have) lol

some progress, no motor progress though.

got new swing arm bearings and all that good stuff. put that in.

sadly there wont be any progress this week. although i did order a um larger oil tank, (first step to keeping the 440 cool) also i ordered a handle bar LED display battery voltage display gauge. i plan to do the hid head light swap along with the electric fan so i want to keep an eye on the battery.

and pics will com with i get the stuff.

looking for a spal fan fro my stock oil cooler. i can only fine this one.

There are 4" SPAL puller fans on ebay. You're probably just gunna have to wait until one gets listed.

i know thw blades cant be curved i think it is when getting the fan to pull air back instead of pushing is as it is supoesed to.

Hmmm, idk. The blades aren't curved, they are just on there at angles. I'm not sure if you can reverse the polarity in these or not.

no motor updated. thats not going so good due to me and the shop owner's schedule never matching up.

but i ordered an um oil tank, e fan wiring harness with thermo switch, also i got a LED volt gauge.

for my fan wiring harness i had my dad whip me some stuff up. the control side of the relay has constant power and ground is what turn the fan on and off. the ground is controlled by the temp sensor that is going in the oil tank with the larger bung my dad made. now at quick glance the oil tank was mounted with rubber bushings so i wasn't sure if was even grounded to the frame. with it not being grounded then the temp switch would do nothing. so there is also 2 different threaded pieces with threads for a ground strap.

all of this will be of course tiged to the tank. not me i wish i could tig.

got the holed drilled for the ground strap bung and for the temp sensor. i dropped if off at the guys house who is welding it for me. should be done Monday but i will be at school till Wednesday evening.

i got my led volt gauge mounted, it has a day light sensor in it so it brighter during the day and dims at night so its not blinding. i also started the wiring for the fan so it will be ready when i get it.

with not much i can do on the motor i would like to get as much as every thing else done as possible.

so i was getting thinking of getting the carb ready like jetting and needle clip position.

i have done a lot of research and its never been to precise, it seemed to very a lot so i don't kn ow where to start.

my needle clip is in the 4 pos, letting most fuel flow

for jets i was thinking to start with a 190 main and a 42 pilot. i would like it to be rich if anything so its not running hot. (hoter then a 440 already is )

once its together the set up will be 440cc, air box lid on, uni foam filter, stock header with welds ground out, white brothers e-series slip on with 8 disks, stage 1 hot cam.

190 will way too rich. I run a 42 pilot with a 160 main in my 416. I run no lid with a k&n filter, full sparks exhaust and a ported and polished head.

190 is about right for a 440 depending on the mods, elevation and temps. If anythign your gonna be closer to 175-185 but 190 is a good start.

i would like to start rich and try leaning it out, compared to being lean and getting hot trying to richen it up.

i can get jets in town from a shop so it wont be a problem to get them. if it comes down to it and i would have to order the 190 ill just get the 185 assuming its in stock. im counting on having to do some tuning, just looking for a good place to start. and cjm i listed my specs as:

the needle clip is in the 4th position, allowing most fuel flow, should i move that to the 3rd position instead?

Wow i never would have guessed a 440 would be jetted that rich. My 450r with a 470 cc bore is jetted at 190 without lid and a full sparks. Goes to show its always good to get to input from several people. Good luck, i will be staying tuned to see how it turns out.

i got a couple things in the mail.
gtthunder HD head studs and my SPAL 4 inch puller fan, still waiting on my HID head light stuff.

throwing around the idea of making a fan shroud, from thin sheet metal. that way it pulls air equally through the hole oil cooler and not just the center.

A shroud is deff. a good idea. The fan will help just from the center but if it's pulling it through the whole cooler then it will really help.

checking out the GTthunder head stud stuff. ran in to a problem. the instructions say to use a drill bit that can be taped to 7/16 course thread. that drill bit is "U" well that drill bit falles in to the STOCK head stud threads. so i got out micrometers and measured.

the stock stud measure to be .461 thousands of an inch on the out side of the threads

the GTthunder head stud measures .432 on the out side of the threads.

so the GTthunder head studs are smaller. i cant drill out something that is too big. im really lost here and im wondering if it got the wrong studs some how ( i did order from ebay i got the studs from quadparts111 )

and to maybe help identify these being the wrong studs there longer the stock, could just be that i have to drill deeper then stock.

in the pics it was tacked together, now back in peaces to have the hole cut out for the fan the weld it all back up. in the pictures it was just setting on the lip of the oil cooler, it will set there when its finished and will have 2 mounts on 1 and one on the bottom.

That does look really good. I hope you didn't build it too thick and it hits the front of the engine though. It looks like it will be pretty close.

thanks guys! not to brag but i am pretty proud of making it.

i dont think i could sell any kits due to the amount of time i have in it, it just wouldn't be worth what i would have to ask.

and yea i hope its not in the motor. i held the head a and cylinder to see how close and it looks to be ok. in the last pic you can see the hole for the valve cover frame mount and that were i center the head and cylinder. basically my reference point.

On the rocks, that shroud is awesome. Im going to waste some time this winter and give that a try. Way beyond my capabilities, but failure is part of learning!!! Keep us posted on the final fit.

no the frame will stay looking like crap for now, maybe another time ill strip it and paint it. as of now the hole motor build is all screwy due to the guy who was helping me getting a new job. so he will be one the road for 2 weeks starting this Wednesday and when he come back he will tell me that he is able to put it all together for me or he wont have time. so im waiting till then to figure out what to do.

and i hope that it inspires you to get out there and build something for your wheeler. if the cutting and welding is whats beyond you capabilities, im sure the same shroud could be made with some tin snips some thin sheet aluminum and pop rivets. doesn't have to be just how i made it.

and ill continue to post progress pics as i get stuff done. im always trying to get pictures as i do stuff to it

first thing first got all my motor stuff to gather and took it to gregs atv since it wasn't ever getting done at the previous place. so thats some progress, he said it could be done by next week! wooooo!

all mounted up, there is double face tape on the back side of the the mount holding the box from vibrating.

looking good man but for 50 bucks more i dont understand why you wouldent paint that frame it would make it a ton better but ur choice lol looks great tho i love how u set up the spal fan i can see alot of people trying that in the future

its not about money its just that i don't want to strip the thing. also the person who did paint it painted the brake lines so it i repainted the frame all that would need replaced so it didn't continue to look like crap.

got the hid bulbs in the head light housing. the stock boots are trimmed around the HID grommets now also.

i also got peg extenders. UM makes them. got them off ebay. there a huge stet up from the worn stock pegs.

got my pegs all done and mounted up and what not and sich.

cleaned up the stockers and painted them satin black, black with a wrinkled affect

drilled some holes and counter sunk them to match the heads. i did this on the back of the peg so the stock heel guard wouldn't be hitting the bolt heads.

thanks! i do have a hot cam for it. i have the stage one because i was looking for low end torque. i do a lot of trail riding where the stage 2 wouldn't even be noticed. and keep checking it, it will be done someday.

i had them on a wheeler before and they didn't seem to do too much good for me. the wheeler rolls a lot and i feel that they would be the first to brake. i ride a lot of tight off camber stuff so the rolls are usually just tips in the side but still, i think they would have to be replaced too often.

not if you get wrap arounds. i have maier xc pros which are just hard plastic wrap arounds like some acerbis and my quad rolled like 3times when i was in 3rd gear pinned and my wrap arounds didnt break and it hit directly on them. saved my levers and controls. the ones with metal reinforcement would be even better like cycra,acerbis,tusk wrap arounds etc

yeah lol they acully help save your handlebars a bit, i rolled mine over one time and the way mine mount they mount in two spots on each side and it strenthins the bars, anyways i rolled it over and it bent them down just alittle but the guards took most the beating

no updates. been busy working on other things. a friend brought over a cr125 and all it needed was a ring and honed, he said. get it apart and the ring and broke in 3 places and narrled up the piston good and same with the cylinder. it will need a new jug or re-sleeved. that up to the owner though.

just yesterday i did my first set of 450r carrier bearings. kinda odd that they put 2 single rollers on the same side.

you can see here that i used the green factory ground for the lights for the coil ground. the wiring diagram for this just says any ground, but using the factory ground is easy. and yes shame on me for using wire crimps.

digging this up from the grave!

well some good news finally! i will be bring my completed 440 motor home tomorrow.

i stoped in to Greg's atv today to see if there was any progress. sure enough he was working on it right then and said it will be done tomorrow. puuuuuuuuuuuuuuuumped!

i never did up date this when i found out out the bad news about the bottom end of the motor i got off craigs list. turns out the hot rods connecting rod and crank were junk, it was pent on the end from someone using it to hit on to separate the cases. its sucks and its my fault for buying junk. always a constant reminder to look over everything yoy by very closely. my screw up. but i still was able to use the hole top end from it and the tranny stuff so i still think for 300 it was worth it. so the bottom end that i did use was the stocker that was on the wheeler to begin with.

nowwwww on to the next thing. greg from gregs atv says that my 185 jet will be too rich. im not doubting his intelligence, but i know there is people here with more experience.

440cc
port and polished head
stage 1 hot cam
needle clip in the 3rd position
air fuel screw 2 and a half turns out from seat
uni filter
air box lid on
stock header with welds ground out
white brothers Eseries with 8 disks

your right, but the cam was bought a while ago off ebay. so there is no returning it now. im going to see if it is tolerable or not an go from there. the way i see it was it was described as aggressive woods riding ( what i do, slow technical v notches and ravines, but i also like to hill climb) im just going to see how bad it is. i can deal with it a little, im sure ill be motivated to spend the money on a new stage 2 cam once it pisses me off that it runs like crap. lol

Friend of mine has one and finds he cant climb hills as it falls on its face. He just swapped to a stage 2 this week.

I have a stage 1 hot cam in my 400 and wouldnt buy another one. It goes flat super quick. So quick that it is almost useless even in the woods. You have to be quick on the gears to keep it pulling. My next cam will be a stage 2 or something with very similar specs.

wooooooooooooooooo! its all together. went smoothly except fitting that header in there with the larger oil tank + heat shield on oil tank + exhaust wrap on header. i ended up back tracking and taking the front 2 motor mounts off and pivoted the motor of the swing arm bolt. it leaned back enough to get the header in there.

FYI To get those headers on with the tank.

Remove the bolts holding the tank on, then slide the tank up outta the way and put the headers on. Its tight but fits. helps to have the oil cooler loose and oil lines loose as well.

I spose tilting the motor works too.

broke the wheeler in this morning. it was cutting out on the top end. ran good enough to brake it in though. ran fine at a low RPM so the 42 jet was fine. first step was take the air box lid off to see if it needed air, it ran perfect with the air box lid off. so i needed a smaller jet. i went to gregs ATV and i got a 170 and a 175 to replace the 180 that was in it. i first put in the 175 and it was better but still cutting out on top end. then i turned the air fuel screw in half a turn and it helped top end but then it affected low rpm. so next was put the air fuel screw at 2 and a half turns and put in the 170, runs great! and on a side note the air box lid is on and was on for all the testing, it only came off that one tome to see which was i needed to go on jetting.

next on the to do list is ride it a little more, change the oil and check the valves. any opinions on how long i should run it on the first amount of oil?

After a few runs, and a short ride, i changed the oil and filter. Say 20 miles +/-. (local honda had a sale on oil) Checked the valves after 70 miles. may have been a .001 difference. re-adjusted anyway. let her rip.

small update**

went on a small night ride and all i discovered was i can only get one light to turn on (both did turn on before during moc-up. now it just like make a small spark in the bulb but then no light. im thinking maybe it needs a new light bulb, but i don't know a signal thing about HID's) next thing was the battery went dead. i found the one signal wire from the stater was not fully connected, so im hoping that's why it wasn't charging. its on the battery charger now and ill run it tomorrow to see what the wire being plugged in changes. ( the stater is used but new to me but used so who knows whats going on with it)

opinions on my thoughts welcome!


**edit: to see if it is the bulb or the wiring tomorrow im going to flow the wires from side to side feeding the lights and see if i can get the other light to ignite with the wiring that is on the working light now.

in need of some jetting help.

specs are
440cc

170 and 42 jets
2 and a half turns out on the air/fuel screw

symptoms are it sputtering when its low in the rpm's (say in 3rd) and you try to power out back to high rpm's.
what im thinking is the needle clip needs to come down a notch or maybe the 42 jet is too big and might be better with a 40. now when i try to power out of the low rpms im not just going straight to WOT, i try to move the throttle with the rpms, if that makes scene lol.

but any help is appreciated!

i had a 185 in it and it would cut out real bad on top end. so i took the air box lid off and it ran way better. so i put the lid back on and dropped the main to 175, it ran better but still some cutting out on top on WOT. so i took it town to 170 and WOT is all good but now the problem i just explained. i have put a 180 it it how do i correct the cut out on the top end?

Needle is to fine tune. Try raising it one notch towards the flat end. Moving it towards the flat end should lean out the mixture slightly.

Personally, dump the airbox lid. Its a waste unless you ride in mud/water all day long. Make or buy the outerwears cover setup. Its what I run and although the setup from EHS racing is $$$ its worth it.

Also your stage 1 hotcam is a real bottleneck and what you perceive as possible powerloss could be the cam.

i only trail ride and i avoid mud and water as much as possible but a lot of the times you cant so i like my air box lid.

ill try moving the clip towards the flat end on the needle. see how that helps.

and the stage one is could be the hole dilemma. but its not the power loss just that it starts to run like crap. even with the stage 1 you would think it should be able to be jetted and run correctly.

i really appreciate the advice! ill post up how it helps when i get it done. at college till Thursday so it will be after that.

I will say the EHS airbox lid setup doesnt allow water to really get in there. When I wash it with a pressure washer it maybe gets a little bit but thats concentrated vs riding. When riding I do try and avoid water if possible tho.

Yea, you cut the hole with a jigsaw then drill some holes for bolts in the lid. Material sandwiches between lid and the plate.

Not really. It filters the air extremely well. REMEMBER however, the snorkel is your enemy b/c its unfiltered. I removed mine all together and plugged it with a spraypaint can lid. This way the only air your using is filtered.

i got a skid plate for the wheeler today. i found it on craigslist. 40 bucks and its in great shape. there clamps for it are steel hooks which i think is waaaaay better then the aluminum that they usually use. its an 1/8 inch thick, has both oil drain hole and the edges are rolled to match the frame. very happy with it for 40 bucks when the cheepest i could have got one off ebay was 50+ 16 bucks for S and H. no pics of it installed yet. and on the last pick the inside has/had a strip of silicone to prevent it from rattling. its all uniform so you can tell its from when it was made.

i have had problem with one of my HID lights not working and i figured out that it was the balest being junk cause the problem of no light. i had both the lights on twice ( once for pics and once to show people ) after that only one would come on. so i checked my wiring a million times and when to town with my multi-meter. i swapped stuff around and decided to sent the balset back under my warrenty. i just got the emil today that it was junk and i will be getting a new one. woooooooooooo to getting both of my HID's back.

yep! its got this real funny squeek to it. i put it on as a joke but now its on there for when some one does something impressive ill give them a toot... sometimes ill toot my own horn lol.

it use to just mount to the bars but after a few tumbles it broke off so now zip ties do the trick.



just called ddm about receiving the wrong balest and they said thats when they replace the raptor balests with now. so now i have the black " slim " balest that dosent match the other balest or fits in my copper mount.

after 15 min of night riding im now back to one light. the side with the original ballast is now not working. didn't look at it yet, but seeing how the first ballast went junk i bet the second one did to. no wonder the stoped making the raptor kit.

....... just kidding i had the old shocks off to put the news ones on and wanted to see what it would look like slammed lol

and way new shocks on the right old ones on the left. if you look close enough in the pic the old shock that is on the right has a dent in the bottom from hitting a fallen tree trunk in tall grass. that will bring you to a stop lol.

looking to do a small modification for looks. i was looking in to color matching the carb vent hoses to the plastic. so found this site that sells them but cant find one for the 400ex and the tubes are cut to fit already.

i have moose racing bark busters and the plasic guards but the mounts that go to the bar clap hit the front brake resivore. so i might make them fit some day. but i want some ITP t9 baja wheels for the font... or i would like bead locks for the front. lol

Yeah man anytime. You should get some shock covers, im not sure why but im a big fan of them if there not gay. I think they actually make a quad look better

that just seems too much to dump in the the front end of a wheeler to me. seeing how i only trail ride. racing or big jumps that would make seance. I did think about just Fabing some high clearance lower control arms, factory width. but college keeps me busy with my time now a days.

small up date. The factory red seat was getting rough so as a b-day gift, i pick out a black one for the GF to get me. i always thought the black seats looked better with red plastic then red on red.

you don't have to have wider aftermarket a-arms to use aftermarket shocks. you can get them setup for your stock a-arms. trust me, a good pair of shocks is deffinatly worth the money, you can ride much more comfortable and faster through the trails. I have a stock 400ex im trying to sell, and compared to my race bike, riding them through my trails is a complete night and day difference. just keep an eye out for some used shocks.

On the rocks, is that black seat just a new cover or new OEM complete seat with cover, pan and foam all new? if OEM, what part number did you use when ordering it? Was it from an 07? I plan to do the same and pretty sure it's an 07 I want.

The hole seat is new. New cover foam and plastic seat frame thing. I'm not sure of the part number I found it on ebay new in the original plastick and then in a box with honda on it. I threw everything away since though.

I put the same seat on mine before I put a Factory FX gripper cover on it and it was off an '06. PN: 77100-HN1-A30ZB Link: http://www.motosport.com/atv/oem-parts/HONDA/2006/TRX400EX/SEAT It's number 3, the image is just a stock image. I'm not 100% but I think all the 400s in '06 had black seats with silver lettering so you can't really get the wrong one. And there's only 1 seat in the part number list.
