This is a build i have wanted to do since the ds450 came out . I was lucky enough to come across a Rotax 257cc Powervalve motor in good condition with carb, cdi, and coil. The motor seems to slot in perfectly and very little work will be needed to get her mounted in right. I have a complete ds450 in parts and have all the suspension components for mx. This thing is going to rip when i am done. This will be my first hybrid build but i have built race quads for the last 10yrs. Any ideas and advice would be greatly appreciated

thats gonna be awesome i was thinking about trying to do this very build over the winter but gave up on finding that engine...what were they used in i couldnt even find many pics of them lol

Finally!!!!! It's been discussed alot but no one has had both the Rotax 2-Stroke engine & a NEW 450DS chassis to put it in!!!

Please keep us posted on the build with pics along the way & the first ride results!!1

Did some mock up this evening to see how everything would go together. Would need to make a sleeve for the main swingarm bolt as well as a 3mm spacer on the 1 side and a 2mm spacer on the other side. This will line up the sprockets 100%.

I will use the stock airbox and pro design air filter. The hardest part is going to be the exhaust. Pretty tight when routing it through the frame. Will also need to fit a diaphram fuel pump. The bottom of the fuel tank is going to sit higher than the fuel inlet on the carb. Any ideas in regarding this would be appreciated..!!

The clutch cover is identical to the ds450. It will bolt right on and i can use the std ds450 clutch cable.

For the Exhaust you might have to reverse engineer a KART exhaust....

I'm really liking this build idea. I hope you are making it a mx bike? I was also thinking the next hybrid I build will be a 2 stroke. I'd like to do a yz motor bored to the 305cc limit.

I took the clutch cover off the rotax 250 and its identical to the rotax450 cover, and so is the clutch...!!! Interesting....
Also going to have to fit a fuel pump as the bottom of the fuel tank sits at the same height as the carb. Dont think it will be too much of a problem...

i was lucky to find it, they are really hard to find but they are used in kart racing all over the world. I cant find any specs on the motor but found out where to buy parts at least. The motor came out a dutch quad manufacture, VLS, they made a chassis for the motor.

This pic was on a Can Am atv press dvd. managed to spot it the other day while watching the dvd, paused it and took a pic. This is what can am had in mind before the 450 back in 2001. Then they got word of the YFZ450 and TRX450 so they canned the 2-stroke idea....what a pity....

awesome build! this has been on alot of our minds and its nice to see someone actually doing it.

i have been having trouble finding the 250cc. the 125cc is all over the place. it seems the 250cc is being bought up by street bike guys for an aprilla conversion or something.

this should be the best quad out there. im guessing it will weigh about 250lbs...

Any plans for the exhaust yet? I see in that pic you posted it seems majority of the expansion chamber is up in between the frame rails, I'd imagine this is to keep it out of the way of your legs and such but yea was just curious if you were gonna do something similar or maybe more traditional 250r style with it running along the frame?

Bike is going to exhaust builder tomorrow. Once i get it back, should be ready to get fired up for testing. Motor was dynoed in the VLS quad at 62hp. The VLS is alot heavier than the DS frame so i think traction will be key. Gearing and tire combo will be crucial to get it to pull well. Will keep you updated..

this is truly a great motor. this puts out about 18 more horses than the gas gas 300 two stroke. with the can-am super light chassis this will be top notch.

i definitely want to see video of this.

Hi guys, bike is at exhaust builder... this is a rather lengthy process as we have to calculate the length and shape of exhaust for best mid range. I will have more pics by next week.
I managed to get hold of a full engine spec sheet and an engine parts catalogue from Rotax. Stock hp from Rotax is 50hp but said we can get 60hp very easily with the right exhaust and slight porting.

I read somewhere while researching 2 strokes that can am are developing Direct injection for ATV application. As in there 800R snowmobile engine. Using the existing Rotax 250 motor..! Very promising. Cleaner burning, less noise more hp and torque, Less maintenance and easier to repair. Just makes sense. Just google direct injection 2 strokes.

I posted in the other thread I believe they were able to test midrange and top end pipes from ESR, but it's been a while.

Once done, you should be around 300 pounds or less dry.

I got a VSK exhaust diagram from Rotax for the best mid range power. I have a really top notch pipe builder building the pipe so its going to be 100%. He also sells his 2 stroke exhaust pipe design software all over the world. He also designed and manufactured the moto2 GP bikes swing arms and helped with the frame design...he is really good. I am going to see him tonight and see how the pipe is looking so far...

Quick question for anyone that knows. Did the 96 ATK 250 use the same motor we're talking about here? its a rotax but not sure if its the 257 or not. If it is i can buy a 96 ATK 250 for 500 bucks thats in real good shape then i can do this hybrid as well!

Hey Wired, If the ATK 250 is a Liquid cooled model then grab it! They had 2 versions...Air cooled and Liquid cooled.... the Liquid was actually a ATK260LQ

Which is the same motor that DGS is using

Sorry guys, the exhaust has taken longer than expected. Space issues and power characteristics have forced us to try a few different shapes and lengths on virtual dynos. We have got the right 1 now and fab has commenced on it. I should have it back in my workshop by the end of the week.

This was the first 1 we tried but have made a few changes since then. Too much power too high in the rpm range with this pipe. would be good for dessert racing but not for anything else. We going more mid-range for MX/XC races

Will get pics up as soon as the pipe is done..

Yip we went with something similar. We looked at a TRX250R shape pipe but because we have the cross members on the Altec frame, space is an issue. It will be a perfect pipe when its done and will look so sick.

The image was created in CAD software specifically for 2 stroke pipes then run on a virtual dyno software that is similar to the software used on 2 stroke MotoGP bikes of the late 90's.

The exhaust is almost done. I should be picking it up tomorrow. In the meantime here are the fab pics. Brilliant work has been done and loads of hrs on it already. Going to do airbox once bike is done then testing starts in an already built up bike i have. Will weigh complete bike with 4 stroke then weigh with 2 stroke and see the difference. I will be able to supply a few pipes but would posibly need to know soon.....

Pipe is finally complete. This has taken plenty hrs but looks unreal.
She is going to rip...... loads more to do but that was a big worry to get right.

Airbox, rad hoses and fuel line next....then she will be ready to fire.

It feels so light, just taking it off the stand was way easier than the 450... its going to be so so light on the mx track....hitting it tomorrow hopefully....

This is such a worthy platform too. This thing should have been a 2 stroke from the beginning. It was built light, because it should have been a light engine. I think the pkg as a whole will work well. Awesome conversion.

their actually easier to come across than you think. i found 2 around me that i didnt act on fast enough. its the same motor that is in the ATK 250 LQ. i've seen those bikes go for 500 bucks and then you can part out the bike after you pull the motor components. im definitely building this hybrid next time i see a good deal!

I can easily do a kit... pipe would be around $1200 and the rest not too much.... brackets, mounts, fuel pump block off.... ran her today and all is working 100%..will be at track 2mrw, didnt get a chance today but def 2mrw. IT RIPS......

I was lucky to get this motor, when i heard it was available, i got it quick....its the only 1 to come to the country and we dont get ATK here either. Cant wait to weigh her to see the difference.

The std ds450 throttle cable fits 100% without any mods needed...!!! Lots of small things fit perfectly... chain and sprockets were off my 450 too...

I have heard they are testing with Direct Ijection (e-tec). Lets hope they bring it to production.

Went out yesterday for the first time, bike was unbelievable.
So light and just skims across the rough stuff. We had to ajust the powervalve for more bottom end in the begining and set suspension up really soft. The bike just didnt get out of shape and handled every jump, whole, whoop effortless.

The best thing was the ability to change direction in an instant. I could decide to rail the outside berm or hug the tires on the inside and go from outside to inside with a pull on the clutch and a dab on the front brake.

Will be doing more setting up this weekend and will get a video. Might even race it on Saturday....

LOL It was a 2 stroke in the beginning, till Can Am balked at taking a risk and instead threw a toad 450 into it.

Well here goes....

We got the bike all together and prepped for some MX testing. Everything went well and the bike flat out rips on the mx track. We were battling with a miss fire at high RPM and no matter what we did it didn't go away. I decided to get it back to the shop and take a closer look. Unfortunately the piston ring locator in the piston had come out and damaged the bore and piston, this would explain the miss fire at max compresion.

Fixed the barrel and fitted a new piston and was running the bike in when the motor cold seized. We had no thermostat and the barrel was running too cold for the rate of expansion for the piston and it picked up on the barrel, so a new piston again and it was race time. 3hr enduro in thick sand and and twisty trails.

Quad ran really well for a while then heat seized...!!!!!!! :confused:

We managed to find a thermostat and now the motor temp is 100% in all conditions.

The quad is super fast and nimble. You dont have to ride it hard to go fast and it turns on a tikki. It is the ultimate MX/Enduro machine seems the only natural progression of ATV's in the future if we see Direct Injection in quads. Leagues faster than a DS450..

If Can Am builds this they should make it 300cc which is at the moment the ATVA assumed equal to a 450 4 stroke.
I think they would sell a bunch if they can get the epa to accept it as an equal to the 4 stroke. I don't just mean ex numbers I mean in the legal wording mumbo jumbo like the california green sticker laws.

There is a fella in Minn that put an RM85 in the ds450 chasis. To make room for the pipe he simply made a frame bar that goes out around the pipe. Great thing about the ds frame is that it bolts together... I'm in the process of building a 90 mod or Super-mini with his help. It will weigh less than the other mod quads out there with big bike suspension.......... i'm excited...

Hey guys, sorry i havnt been on in a while but i am in Australia for the Aus Safari which is a 3800km race...like the DAKAR. I am on crew with the Can Am team and helping out Colin Lawson.
The bike is going well and we have all the bugs sorted out. It will be racing again this weekend in a 3hr enduro with a young talented rider, Julian Greef Hoffman. Its a rocketship but parts for the 250 are hard to come by. I will be doing the same again but with a modern 300cc 2 stroke (Husky/gasgas). Just depends on which i get the best deal on. Let me know what you guys think..!!
When i get back in a few weeks, i will get a video up as well as weight....I am also in the process of starting a prodject here in aus for 1 of the big dessert races. quad must be FAST and handle BIG whoops.. Send ideas...!!!!!!!!

Thought i would add, i had a chat to a guy at Rotax and he said that they were not persueing 2 stroke development for ATV at this stage. He did however say that it was not completely off the cards in the future and that Can Am are continuously developing new products for ATV application and strive to be ahead of the competition. I personally believe E-TEC will be the way of the future for 2 strokes and that we will see it in an ATV soon....

everytime i get an email from this thread i rush over hoping for a video! glad she is running good and all the bugs are worked out and sounds like you are having a great time. I cant really think than a better time than riding in Australia....wow im jealous.

But a Husq project would be amazing!!

I'm definetely looking into a Husky/R for my next project.... The Rotax sounds great, but it seems the Husky motors are a bit more abundant.... LOL

That bike is straight nasty!! Great job!!!

Can Am will not get the hint because they already built this, and I'm glad someone actually did it themselves. This is hands down the best race quad available and they wussed out, period.

Well if Can-Am or BRP missed the boat.....What about Rotax ?

What is stopping them from producing the 257 motor in a kit form along with Pipe , Ignition & Carb ?

If they spent all that money in R&D to develope a 2-Stroke version of the DS......Why let it go to waste ?

In this Economy, you make whatever you can to make a buck and we all know if they did make it.....they would make lots of $$$

I wish Can-Am would be like YAMAHA....Come out with a 4-Stroke & a 2-Stroke version.....and let the Riders decide what to buy!

The DS250R was going really well until it just died the other morning and no spark..!! She fired again today but then the spark went again. Just seems wierd that the spark would come and go so irregular....
What could the problem be, i was thinking the stator is acting up....
Any advice would be greatly appreciated..

stator could be the culprit. also look for bad connections damaged wire insulation.

also, go through the standard electrical checks. dont forget to check compression and for air leaks.

The TRX700xx seems to do well in this type of racing. One won the Finke 400 and won the Baja 1000 , plus other desert races.

DGS,

Always start with the Easiest first...change the PLUG. If that doesn't work then check the connection at the Spark Plug Cap, then the wire going into the cap...then the wires to the coil....check the connectors...the ground wires.....Hopefully it's NOT a bad CDI

I have checked all the wiring, bought new HT lead, plug cap, new plug and still no spark. I dont think its the CDI as it will either work or not. I am getting intermittent spark which keeps pointing me to the stator. I got the stator test sheet so will be taking to a proper testing shop. Will let you know what happens...

Yeah, thx troybilt. I found the company on facebook, they just put all the pics from this exhaust build up 2 months ago. I'm goi g to try to get up with them about possibly making another one.

OH DARN! I had a ds450x and still have a rotax 257 motor but i ended up selling the DS since the pipe issue seemed to be a dead end for me.
