I have a 05 450R and I removed the factory on/off switch and headlight switch asssembly and replaced it with a clutch perch and hot start lever in one. I've tried a works connection lever and both the factory and a motion pro cable and I'm having the same problem. It seem like the cable is too long. Everything seems to be working correctly, the plunger and spring are good. I was just wondering if any one else had this problem and what was the fix? Also does anyone make an adjustable cable to shorten the cable.

IMO Motion Pro cables are junk. The only one I use is the one for my twist throttle. I have removed my stock headlight switch as well and have a ASV lever with hot start with an OEM Honda cable. I have had no issues with it either. Perfect length.

EDIT: I just saw you said you used a stock cable, sorry about that. Can you send pics of where you are running the cable? Thanks.

Get ahold of Janssen Motorsports that is where I got my adjustable cable. Or I know ASV makes one.
