you really think your going to shave 200lb's by building an aluminum frame? I think not. You are only going to save around 15-20lb's on a full aluminum frame over a steel one. and you will save around almost nothing with aluminum upper a arms (maybe a pound). You will be looking around 350-360lb's MIN still with a full aluminum chassis. Dont get me wrong, 40lbs is still alot of weight shed but there is no way your going to get down to 200lb's. Full aluminum framed dirt bikes still weight around 230lb's so you would basically have to cut your quad in half to get anywhere near that weight.

Your not gonna shave 100lbs with an aluminum frame.

Now if you build it outta carbon fiber thats another story.

Again not trying to rain on your parade but even 250-275 is never going to happen so i suggest you do lots of research on it before you dump a bunch of money into aluminum and start building. Your 2002 stock is about 380lb's (wet). Look at aluminum frames that aftermarket companys already make. Take the LRD aluminum 250r frame for instance, it weighs 31lb's, stock is around 38lb's. That around a 20% weight savings as they advertise but its only 7lb's lighter. You will save no more than 10-12lb's or so with the full aluminum frame for a 400ex, 1lb with the a arms and maybe 2lb with the swinger (but sense you want it extended it will probably be a wash) IF you manage to use some xr400 parts and somehow make it a kicker and get rid of the battery and lights theres another 5lb's to save. All in all even if you do everything aftermarket thats possible to do in aluminum and run no plastics and no battery or lights there is still just no way you will get below 340lb's. With just an aluminum chassis and no other MAJOR mods you will still be right around 360lb's. The 400ex is just too heavy of a machine to get anywhere near your weight goals. Even with a simplistic 2 stroke like the 250r, the lightest one I have ever seen was around 280-290lb's (stock is around 325) and that was with an aluminum frame and every aftermarket aluminum and carbon fiber product available.

You are not going to get a 4 stroke that weighs that much.

I have seen ONE 250r that weighed 185, but it had basically just a motor, and EVERY piece of metal was made of very thin titanium, made purely for sand drags.

Theres a yfz450 titanuim frame quad built by Lonestar I think ? it had chassie/stem/axle/a-arms/swing arm made of titanium ! Cost on all parts made of titanium was like 10,000 .

I went to lonestar a few years back in the hybrid days,They built a 250r geometry crf450 hyhybrid all ti except swingarm they said it flex too much the chain would jump off on hard landings,ti bolts in motor,axis lt shocks,hipers, laker plastic,I've seen it for sale not to awful long ago and it's been along time ago but I think he said it was in the 239 or maybe it was 259 range and that with all the latest dirtbike ti parts and a lot of money,they probably could help you with a more realistic weight since that's by far way lighter than anyting I've ever seen that's actually not one purpose built!
