Hey guys I haven't been on the forum much and used to mainly just be in the 450r section and for sale threads. Recently I have been spending some time here in the 400ex threads doing hours of research for a build I am working on. I have been laid off since January and have since gotten rid of my 97 CR250, 07 400ex, and my pride and joy 06 450r... :( Was a sad sad day but I figured without the income I was used to I needed to cut expenses.

Since then I found a basket case 01 in Jacksonville Illinois that had my name written all over it. The guy had a running quad that he has tore down for powdercoat, then just never finished. He has every single part taken off and the frame stripped down to metal. Since I wanted to start a build that I could with a strict budget and he wanted a CR250, we traded. I got the chitty end of the deal but that bike was gonna kill me anyway. I had previously the 07 400ex but never really got to mod it much so this is my first actual frame up 400ex build. Anyone that knows me knows I am a fan of stuff thats blacked out. My 07 Ford is murdered and so was my 450r. I decided to do this build in a combo of gloss black, matte black, and a small amount of gloss red.

For power I decided to go with a 440 high compression motor built by my man Dave at HRE (Hung Racing Engines) www.hungracingengines.com.
He worked my 450r over once and is just an all around great guy to deal with. Everything he has built absolutely rips from what I've seen and ridden. He convinced me to let him build my motor and currently has the head but will have the entire thing in a week.

Things he is doing/getting for me are as follows:
11.5:1 Custom XR400 CP Piston
HRE Porting
+1 all around Black Diamond Valves
Possible head decking, unsure of amount
Hotcam Stage 2
GT Thunder Studs
Wiseco 89mm Sleeve
CRF Timing Chain
39mm YFZ FCR Carb and Throttle

Big Gun EVO full Exhaust in black and red
Stock Intake
No Toil Foam Filter

This is how it sits as of now with the motor in HRE's hands. I am still cleaning the wiring harness, cables and all the other mounting hardware. I will update with pics when I am done in the near future.

I will probably add pics in this post and the next one to keep the pictures from being spread out through 9 pages of BS. Hope thats ok with the Mods.

Not really sure about the motor yet? I think I will but want to make sure it is PERFECTLY clean if I do so that it doesn't peel later. I dont mind paint as long as the surface is good before you put it on because if not it will look like trash in just a few months. I have some 2000 degree paint that Im gonna try. I think I'll have the motor together and CLEAN, pull all the bolts out of one side and paint it. Then put those bolts back in and do the other side. I think it will look cool with the motor black but all the bolts still stainless. I also saw on here where a guy took a dremel to the fins after he painted it and just cleaned the fin edges so that it was bare shiny aluminum showing. I would like to do that too because it looked killer when he was done.

like you said prep was huge. i sanded it lightly, cleaned it real good, wiped it down twice with alcohol, etch primed it, then coated it with grill paint. the paint was satin black, which looked great but was kindof hard to get perfectly clean. in hindsight i think gloss would have cleaned easier. either way tho, if you do end up painting it, make sure the first ride is a good long CLEAN ride to bake the paint in. my first ride i think the paint got warm enough to trap some of the dirt i got on it.

but it did hold up pretty good. wish i'da spent more prep time on it, probably would have been even better.

scoops are the front fender extensions that came with the maier plastics; i just fabbed some brackets for them

nice build so far... you should use a deep dark red... bright red or honda red won't look right with a murdered out look. imo

the sanded down fins look hot imo

what style of riding do you do? why didn't you gusset the frame before pc?

i think the engine combo you have should be a good setup....but maybe a stroker crank and a bigger carb....just a thought

anyway the 400 guys love rebuilds, so by the time you get done this thread will be about 60-70 pages long....lol i'l look forward for more pics down the line...

I ride literally everthing but for this build claim the dunes and the mx track. I like to jump but have yet to see a stock 400ex frame break anywhere for a recreational rider. Gussets are needed for the racer but Im a duner/mxer and lightly spoken at that. Not really needed for me. What do you mean by bigger carb????

No not really Ive actually went backwards since I sold that front end. Gonna swap yours out then get the new ones PCed.

I did however just get this today. Its that 532 Piece Polished Stainless Bolt set. Replaces everything but the Swinger pivot bolt and footpeg bolts. Only cost 130 bucks on ebay for the entire set and everythings individually packages so they are easy to install and find. Well worth the cash in my opinion and will only make this build that much cleaner.

Hey fellas its been a while but finally getting some time and money to get back at this thing. Got a list of new parts in the mail recently including my HRE Head, 39mm FCR Carb, Custom CP 11.5:1 piston, CRF cam chain, New black ASV shorty levers and a full PEP/Lonestar +3 Long travel Front end. Where did you get the ASV's? Im wanting a full set like yours. and how much shorter are the Shortys then the regular stock levers?

Ordered mine straight off ebay for 159 shipped. They seem to be about 2 inches shorter than stock. Works fine for me since I usually just use 2 fingers to pull either anyway. They sure do look nice, ASV is top notch.

Me too man! All I'm waiting on right now is powdercoating those arms, the hardware, and the machine shop to finish my bore and studs. Not much longer...

Where do you guys ride in Ohio???? There isnt hardly ANYTHING in Illinois as far as riding goes. Farm fields and riverbottoms. I think we are driving over to the Badlands in Indiana in a few weekends.

There's also a really good spot down in southern IL. It's in Harrisburg, called Little Egypt Off Road.

very good technical trail riding, with a track and some random jumps, as well as a trials course.

I like it better than badlands.

well there is alot of land by where we live that we ride on, couple ittle tracks and than there is other public places but for the most part we will be goin to silverlake michigan sand dunes and prob some other popular spots!

I do go to taylorville quite often to ride the track, what's in cardinal?

Well fellas the last of my parts are at the powdercoated and I finally have EVERYTHING that I need other than the plastic for this build. As you may have seen, I was putting this motor together in the living room. Thought I would include some pics. I ended up blasting the ENTIRE motor bare at the local PC shop, sprayed it all with carb cleaner, then sprayed it with black VHT paint. Good for up to 2000 degrees. I hope it stays for a while and doesnt wear off but if it does I have replacement cases and covers that Im gonna strip of bearings and take to get PCed. Right now it looks great but the paint needs to heat up to cure so Im gonna put it next to a heat lamp since I cant start it yet to warm the paint.

Hoping to get the other parts next week so I can get the bike back on its tires and put this thing in. Once thats all done it will be finished quickly, as I would like to ride in within a few weeks. Let me know what you think of this motor. Notice ALL new Socket Cap Stainless bolts.....

I finally got the motor in the frame, nerfs mounted and a few other things. ASV clutch lever, waiting to mount the brakes until the front end is on.

One more suggestion, get the 450R footpegs. Stock 400ex one's are really narrow. You can of course get a second set of stockers and weld them together, but the OEM 450R pegs look a lot cleaner and work a LOT better!

Can't wait to see it all finished up.


Greg is looking at getting a SxS, so trying to push him into one, then we can do another dune trip again. :devil:

In that case, just find another set of stock 400ex pegs cut the mounts off and weld them right to those pegs. That's exactly what I did with my 400. It's amazing the extra stability you get from it. I miss my 400 man!

Ok I'll keep bugging him to get one. We'll run the camo busch sponosored rzr.

One of our buddies (SRH on here) just picked up one of the 900 rzr's. Thing is bad arse!

Im not racing nationals. Ive ridden all my bikes ridiculously hard and have yet to even BEND a frame..... No need here.... Lots of people do it for peace of mind, but then im not a huge dude either.

Got the front end one FINALLY. Still have to set the caster, camber and toe. Also put the motor in but ordered a new pivot bolt to be safe so nothings tight yet.

Nevermind guys I got the problem fixed. She fired right up with some fresh fuel. First thing I noticed is that signature FCR whistle that all the carbed 450s have. I LOVE THAT SOUND!!!!!!! It also revs insanely FAST for a 440. I cant ride it yet but damn it goes from idle to scream instantly. I let it run a couple times for about 5 minutes then shut it off because the FCR has a bad bowl gasket and leaked U4.4 all over the back of the damn motor. Too expensive to waste so I parked it for tonight.

I snapped some pics with everything mounted this weekend. Some of he pics have a little glare but the sun was going down. I am still working on a rear shock I have that has a black spring. Gotta put the throttle cable on as well and still dont have the plastics but they will be here soon!!!! I cant wait the throw a leg over it, get balls deep in the throttle, and bang some gears!!!!!!!!!!

Dude!!!!!!! First I'd like to say I rolled it out into the driveway tonight, hit the starter with NO choke and it fired up immediately.... God thats an awesome feeling. So theres no seat or plastic but after it warmed I jumped on and cruised down the road for bit then back then went again and actually got in the throttle. HOLY CRAP. This thing is terrifyingly similar to my 06 450.... Really hard hitting power right off the bat. Running a 15/39 combo and it will pull the front tires in 4th with just throttle. Pretty impressed I must say.

Dave at HRE did a GREAT job with the head. For most builds the head is where the power is and Dave knows how to find it. I couldnt believe how fast it revved and how it never stopped pulling. I didnt wind it up real tight because its still new but Im anxious to get it to snake hunt in the sand and let it rip.

I was going to ask you how it compared to your 450. Dave did an awesome job on that 450 head we had, that bike was almost uncontrollable with traction. Good thing you can't ever have enough power in the sand. Two thumbs up for Dave @ HRE!!!

So I had these yellow plastics that came with this pile when I bought it and decided since they got broke and my lakers are a month out, I'd fix em and mount em. Didnt come out too bad. I trimmed front and rears to get rid of the folds and had to make some mounts where the tabs were broke.

Keep im mind this is NOT the finished bike, just plastics to use while Im waiting on the black Lakers and to use at Snake hunt in Waynoka. What do you all think?? Not too shabby I think...

Yeah like I said its still not done till I get the lakers on and get a real photoshoot at the track. I just know when Ive ridden it just a little down the road, it feels BRAND NEW. Love that feeling.

I still don't want em!!! Once the lakers show I can still send em if u want. I trimmed most of the mounting tabs so ull have to see about mounting them but since they're shaved they don't flop or come loose... 2 bolts hold the fronts and the seat holds the rears...

I think it looks pretty good. I rode it saturday at St Joe State Park and it runs better than it looks. One of a kind 440 I think. Hope everyone likes it. I will get some better pics when the weather is nicer.

Thanks guys!!!! Patience is key. Its easy to get in a hurry and cut corners but its been 8 months since i started with a pile of seemingly worthless crap. It wouldnt have happened had i not done hundreds of hours of research on forums like this. I bet I used the search function on here 300 times during the course of this build. Yeah, this forum is extremely helpful if used correctly...I too have been toying with a build for months now, and now that im gettin close to finished i wished i hadn't cut a few corners and taken my time with it...but it was also my first build of any sport quad and are expectin to do some changes to my bike this next winter and will def remember to take my time then...

Saw the first completed pic and thought "MURRRDDDEERRR" The all black really pulls it off. And if you want to dress it up at all down the road you could easily bring in small red details or something to match the shocks. Looks so good man.

Dustin, fibers and plates are new oem, basket and pressure plate are reused but not wore out. It slipped since rebuild but only in higher gears near wide open throttle. Clutch lever is adjusted correctly. Im just gonna try hd springs i guess.

If springs were reused, I guess they could be weak; make sure the bolts are torqued down. HD springs are probably a good thing to try. You might want to check the surface of the fibers before re-assembly, depending on how much it has slipped.

I jizzed all over the screen when i saw that. SEXIEST BIKE EVERR! I think you should get some powermadds to set it off. And those are tusk nerfs, i suggest getting something else. such a nice bike and you throw ****ty nerfs on it. get some ac blacklines.

Just throwing this out there...I had an issue with my bike slipping at high rpms and it ended up being my sheering my flywheel woodruff key...I guess it was not engaging correctly?? May not in any way be your issue, just happened to me before....

Dustin i torqued them to spec but who knows what this bike went through before i got it. I will check the fibers but will probably just throw a new barnett clutch in while im doing springs, just cuz.

Hold on there pedroney, ive had 2 sets of tusk nerfs on previous bikes and they ARE junk. That being said, these are an old set of AC rec. Series nerfs that are more than capable of handling me. I just had them powdercoated. Easy on the assumptions, and thanks dude for thE compliments, i worked hard on this build.

Definitely not it ive had it off. Id think also if it sheared that key the bike would quit because it uses the flywheel at a certain time to generate spark. Losing that key would throw timing of spark way out of whack. If a CLUTCH slips, its because its worn out or the springs cant handle the torque. Not only that, the clutch and flywheel are completely independent components in the engine, and do not affect each other.

Thats not why, your clutch either needs adjusted or is worn out. Id adjust the cable at the motor and retry

Yeah, just thought I would mention it...It only did this a while before quiting...Couldn't get it to start until going in to have a looksie and found it sheered off....

That is a great looking quad I just recently started riding I have a 2007 honda 400 ex I would like to start doing a few upgrades where would you recomend I start? I mainly like to trail ride but do at times hit the track. Also I seen that you ride at south fork dirt riders in taylorville that is where I ride I live in springfield maybe il get to see that bad *** quad in person
