same problem happened to me only thing i can think was honda discontinued the washer behind the 13t/25t gear that is in between the kicker and clutch basket also the bearing behind the basket has been changed.. just find a used cover and new parts and put it back.. good luck

well you have to figure out what caused the case to break.. have you taken it apart? your probably gonna find some stuff chewed up in there.. i would buy the updated bearing and washer and double check everything before putting a new cover on.. u can find good covers for around 50 bucks on ebay...

is this caused by the return spring?

im not sure i was on trx450r.org and they were talking about how on the 04 model this happens all the time they "said" when you gas it when you kick it over it causes the motor to hit extreme rpms casing stress on the case therefore cracking it the guy that was on there has had this happen 4 times already

the guy on there said "sounds like kickback from fueling while kicking the bike over"

here is link http://www.trx450r.org/forum/93-engine/94803-cracked-case.html

You will need the case, case gasket, transmission fluid, and radiator fluid. You can get by without draining the transmission fluid if you tilt the quad on its side so none of it is spilled, but I would go ahead and replace it with new. The radiator fluid will have to be drained. The drain bolt is the lowest bolt holding the water pump cover on. It will have a copper washer on it. Be sure to get all of the old gasket off cases before installing the new. A razor blade works good for this.

\I have a spare casing . I live in England but open to offers as I bought it when I heard the 450r was doing gearboes. That was the 06 !
Let me know . I think I have some gaskets as well.
