well Ive all ways wanted to post a build so here it is got a 05 the other day pretty rough so it should be a pretty good build to post. I'm not goin crazy just building a nice practice bike.

i dont see how people can do that... buy me a nice set of elkas, and some hipers, nice bars, and tires, thentake their last beer can and jb weld it to the header????

The worst part was it didnt even fit on the header witch gave it a bad exhaust leak prob lost more HP than he gained

well i'm not 100% for sure untill I crack the motor open I think it's been poorly maintained as far as the chassie I want to get some Plus two a arms gt thunder link bike already has a new LSR axle gona PC everything of course . Need to get a gusset kit. For the body I would like some nice red bodywork and some graphics not sure what kind yet

well got some of the tear down started today. I got a work out I think every bolt was put on with a 3 foot breaker bar. I also found some bolts I though where missing where actually broke off. So looks likeI will be giving a demo on using some easy outs to remove bolts.

One of the bolts is stuck the the tank the brass insert is spinning I'm not really sure how to fix this and I rather not buy a new tank. I'm open for suggestions.

If possible, put a socket into a drill using an extension, or an air ratchet and spin the bolt/insert real fast. It will heat up the plastic enough to pull the bolt/insert out of the tank. Then put the insert into a vice or vice grips while removing the bolt with a wrench/ratchet. Once apart, you can get some epoxy or jb weld, and put a dab into the hole in the tank where the insert came out, and reinstall the insert. Let it set up, and you should be good to go. I usually pull those bolts, and apply a lil oil to the threads of the bolt so removal is easier later.

I'll give it a try thanks I was thinkin of Jb welding something in there but I couldnt figure out how to get it out with out damaging the tank.

On my 05 I let it soak with PB buster for about 2 hrs then stuck a razorblaze and a small flathead on the side of the brass insert it wedged it just enough to break the bolt loose. Good luck.
BTW; the KTM looks sick!

Well finished the tear down today. Man the parts really pile up. I'm ready to start cleaning and puttin on some PC

I noticed that the rear end had some slop in it when you picked it up by the grab bar. I found out why today. some removed the bushing out of the bearings so the bolts where just floating around. Some people should not be allowed to own tools

well non adjustment elka's wouldnt have been my frist choice but that's ok but I was really upset when I realized all the cross overs where removed. Why would you think that would be a good Idea dont you think elka put then on there for a reason.

well now I dont know what to do I wasnt really wanting to build a motor but it looks like I dont have a choice now. But I dont really want to spend a lot. What would you do. I was think maybe a stock crank and a 480 cylinder. Or would you go stroker crank and stock cylinder or just go all stock with a hi comp pisoton. :confused:

well that was the plan but I need a cylinder and a crank now so while I'm spending do I go ahead and buy a big bore. I can get a cylinder works 480 kit for about the same amount as stock parts

Man, that old saying "Get what you paid for" really comes in here. You paid $2500 I believe I seen on here? Alot of good componentry, but not much else. Really horrible to see how abused some of these 450s truely are. Sorry for your findings.

If I were you, definitely go with a low compression big bore. Totally different type of power, and would be alot of fun trying it out on a practice bike.

yes it was a gamable and i got burned this time.I dont quite have 2500 in the bike. but the way I look at it I can get this bike running and looking good for about 1500 bucks ball park and have a new motor fresh shocks there's a lot of 4 grand 450R's out there I'll just be out my time making this one look that nice

when I saw the pictures of the shocks and linkage I was going to warn you about the motor...until you told us. I am truly sorry that this what you ended up with without knowing. Personally. For a practice bike. I would say put a stock crank and 12.5:1 stock bore CP piston in there.

Sorry to see the motor and other parts like that, that really sucks. Some people shouldnt even be allowed to own quads.

The pic of Elkas you posted, what do you mean by "cross overs?" Ive never heard of that.

They are pieces of plastic that are put inbetween the main spring and the preload spring. in his case they are not their.

well like I said sometimes buyin stuff from a picture on the internet is a gamble this time it wasnt a great deal but I still feel I can get this quad fixed up with out having way more in it than it will be worth. Plus I enjoy building quads almost as much as I do riding them

I think you did alright. You will have a good time building it up, and makin it slick. I would avoid a stroker crank on something like this. I'd just get a used stock cylinder and bump compression up a little and HRC cam. Unless you are racing, I wouldn't go after a bigger bore. Good luck

this colar is a Mandarin Orange looks pretty close to a honda red to me I'm tryin to find a lighter shade of red i'm hoping this is what i'm looking for

Order a bare gusset kit a few days ago should be here any day now and we can get this build started. I cant wait !!!!

Still undecided on how i'm gona build the motor. But i'm gona start building the chassie frist anyways.

Sounds like it's gonna be a nice looking bike. You staying with the elkas? But my personal opinion on the motor is stock bore and stroke. Bump up the compression a bit and a cam. If it still isn't to what you want you can always get a decent port pretty cheap

no I really dont want the elka's. Not that I dont care for elka's I would just rather have some stock shocks with comp. and rebound adjustment. A Lt setup would be nice but I'm tryin to build a budget practice bike if one pops up for the right price I'll change it over

Here is my next problem cant get this broken bolt out. I dont think its a factory bolt because super hard my drill bits wont touch it. It allmost looks like they broke the bolt off and just tried welding the nerf bar to the frame. I have some harder drill bits at the farm I hope I can get it out. If I mess the threads up I think I'm gona take a factory bolt and cut the head off and weld it in the frame as a stud and the I'll just fasten the nerf bar on with a nut. I'm open for suggestions.

if it does mess up the threads, just drill it and re-tap it, and use a new bolt. if you dont have taps, you may be able to borrow one from your local machine shop, or where you get your frame powdercoated should have some. and if you dont have any, i would suggest getting a set for when you get your frame powdercoated. makes it alot easier to get a bolt through, when you clean the residue out of the threads.

Found some alba +2 arms from a fellow atvrider member 160 minus tie rods. Found some +2 tie rods on ebay for 40 buck shipped so I got a set of a arms for 200 bucks. Powder dosnt look to bad but I think I'm gona go ahead and recoat them since all the other parts with have fresh PC on them

all most got the frame done but I ran out of gas :( But I'll some pics soon. Dropped my shocks off yesterday gona get some new seal head's and change the valving with a dual rate spring setup and gona get the rear valved for a gt thunder link the rear spring may be a little heavy for me but I dont think i'm gona change it right now I still need to get the shocks done on the ktm so i'm not gona spend a lot of dough on the bike

i would go ahead and greese those bushings in those a arms. when i got my alba ones. i rode it two rides and the bushings started squeeking. i had to press them out with 2 sockets and a vice clamp. just wanted to let ya know.

:( I'm like 2 welds away from getting my frame done but my local welding supply store took a 4 day weekend for thanksgiving so I wont get to fill my bottle till monday :(

Ive all ways used simple green and what ever else I though would work to clean engine case with ok results but I seen on Smw450R thread he had used some etching spray so I though I would give it a try after some searching I found some at O rielly's Hand's down best stuff for cleanin a motor period. I just sprayed it on and scrubed it with a small wire brush and it cam clean with little offort

had some gaskets left over from other jobs and I got a good used oem crank so I started putting my bottom end together still havnt got a top end yet maybe santa will bring one for christmas

looking good man i gotta get back on mine this weekend the only bad thing is im gonna be leaving for baghdad for a year soon for a contractor for the goverment as a mecanic so i wont even get to enjoy it but when i get back i'll have enough money in the bank to do whatever else i want to do to it but im gonna try and have it finished and pics posted after this weekend

Got the bottom end together besides putting some Pc on a few covers Started working on the head today looks pretty good some wear on the intake valves I think I'll replace them Just need a cam and a cylinder kit now

this was a real pain in the arse after repeated attempts to get some vice grips on it I ended up heating it up with my propane tourch and clamping it in the vice and finally got it to spin out chased the treads and put some new ones in

here it is Its nothin to brag about But it works pretty good just got a atv crate from a local dealer. got some 18 ga. steel and built 3x3.5x4 box and then added a couple of heating elements out of and old oven. I need to get it wrapped in some insulation the only down fall it it seems to take a lot longer to to get my parts up to curing temp. but it works pretty good for just somthing I threw together and put in my garden shed.

how long does it take for you oven to get to curing temp? and where do you buy you pc at? my parents are throwing there old oven away and i might have to try this. cool build. can't wait to see the end.

a household oven will get to curing temp in just a few minutes. most standard temps are 450*F. different powders take different temps and different time lenghts inside the oven. you can order powder over the internet.

I usually cook a frame for about an 1 and 1/2 to 2 hours it's a little over kill but I want to make sure I get it good and hot to cure the powder I use one of those infrared thermometer to check and see what temp im at.

i may be wrong on that temp. i havent put a pie in the oven in a few months, i've got it writen on my oven. cant remember though

I have a craftsman gun to I also have a harbor freight pneumatic gun to but it dosnt seem to work as well but it holds a lot more powder than the craftsman gun which is nice for doing a frame. My oven will reach 450 in a few mins to but I was told that the actual metal had to reach the desired curing temp. but I was also told the amount of time can determine the temp 450 for 10 mins or 400 for 20 mins or 350 for 30 mins so on and so forth. This is what I was told but a guy I know that did some powder coating where he worked I dont know if this is correct information but it has seemed to work for me but like I said I cook my powder a little longer just to be sure I have it cured.

about how many lbs to you need to order to do quad?

and what does all this mean 120% Gloss 1 Lb

also do you just use a regular spray gun or something with a diff tip?

ok frist you have to have a powder coating gun nothing like a spray gun totally different the powder comes in a "1lb" one pound bag I'm not sure how they determine what 120% gloss is but the higher the number the shiner your finish

do you put any sort of clear coat over your finished product. my finished product looks nice and is strong but some chiemicals get to it. just wondering if you put a clear coat over it?

I used a harbor freight gun for the frame it dose ok for the smaller parts I have a craftsman airless gun the dose nice job but its a pain to use for a frame because it dosnt hold much powder. I think those clampe are rockey mountain but i'm not for sure there where on the bike when I got it

the way i was told is once you stick it in the oven, wait untill the powder glosses over, and then start your time. and on smaller parts like the ones i can fit in my oven usually take 7-10 minutes to gloss over, then i start a 20 minute timer.

got my cylinder and piston today and new intake valves should have my cam by the end of the week I might go a ahead and stick the motor in the frame tomorrow and and start getting stuff hooked up I need an air box if anybody has a cheap one also would like a hrc needle I took the carb apart still had a stock main jet so I'm sure the needle still stock 2

depending on the size of your ezout you may be able the sharpen a center punch really sharp and shatter it and try the next size, these always broke in my 400ex too. and thats one of the only ways i have found to get a broken ez out or broken taps out. try some heat too. but just try to direct the head to the "lug" that the bolt is in, not the tubing around it, dont be shy with it either, heat wont hurt this area, just try not to get the tubing red past the welds. make sure you chase the threads when your done, and use a dab of nevrsieze on the threads and use lock washers, instead of loctite.

by the way, this thing is lookin great! i love seeing something that someone neglected get reincarnated for a second chance. keep up the good work!

well I did get it drilled out but when I was trying to turn it out I broke the easy out so I just said the hell with it and blew it out with the torch cut the head off a factory bolt and welded it in as a stud

That works...

I think I'm just going to weld the Pro Armor mount I have to the frame and be done with it... I'll be able to slide the foot peg and nerfbar on and off as long as it doesn't get to bent... I don't ever plan on going back to stock so I'm not to worried about that.

mounted my tires on the hipers the other day I had some nice dunlop quadmax tires that came with the ktm I changed out the the faded red rings for some black ones I think its really gona set this bike off

Man I cant get and exhaust system for nothing. First I found a baldwin full system on ebay for 150 paid for it and ended up getting my money refunded. Then I found a really nice motoworks on here for 175 so i sent money then the guy changed his mind and refunded me. I dont really care if I get a full system or a slip on but but I want a nice exhaust not something all rusted or bashed up if any one know wear one is let me know I would perfer a motoworks with the red and black graphic on the can. but I'm not picky if the price is right

i fixed my tank that the bolt was stuck in i got an attachment for my drill spun it till it was hot and then it came out then put jb weld in where the stud goes then put the stud in and let it set

id look at a pro circuit T4 slip on there only 189.99$ new. i love mine got it used for 50 bucks. great sounding pipe there customer service is top notch very nice people. it sounds very similar to my brothers sparks big core.

Thanks Ive allways been a "do it yourself" kinda guy and yeah I take a lot of pride in my bikes it nice when everone checking out your bike and you did almost everything your self

black, because i dont know if the reds (frame and plastics) would match. in the pics, the frame almost has a orange-ish tent

Ive got a little heater I can get it warm enough to make it bearable. If you keep the shop clean thats less time in the cold looking for parts and tools haha

Hahaha good point. and my little heater wasnt doing it for me. so I set up temporary shop in my household garage. Which is nice while working on the quad but not so nice in the morning walking outside in the morning to my freezing cold car haha

hey guys got a little more done hope to have the exhaust on tomorrow. It's getting really close to being done witch is prob just gona make me mad because it like 2 below and snowing in IL right now. I'll just get to sit in my shop and look at it till spring. Order my white plastic today after a long search for the best price. Got full set of Oem white plastic for 268.69 shipped from hondapartspitstop.com Still hafta get me graphics payed for and that's all I have left.

I know it's really gona suck once I get it done I'm gona get the shocks on the ktm done and I'm ready to hit the the track. Hopefully we will have some nice weather in feb and I can start practicing on the track running on the tread mill every day sucks

dont be 450R wiring is easy every thing is color coded and what isnt dosnt use the same plug if your not sure just take pic of the wiring as you take it off then you'll have a refance when you go back together. If your powdercoating be sure that all your grounds are on some bare metal.

thanks for the advice i appreciate it! hopefully going to start tear down this week. I hadn't even thought about taking pics of it. I do plan on powder coating. so i wanted to ask, what do u do to ground it to a piece of metal? do u ground it on another area of the bike all together?

staakej what is the part # for the plastics in white? I only see red and black listed for 04-05 im going to get a white set also. Funny thing is Parts Pit Stop (Honda Village) in GR MI i drive by it everyday to work.Im stopping in there mon for some nuts and bolts i need.

if you want white you have to either get maier or get newer plasric it will fit i have 06 rears on my 04 there fine only thing diff that is not from 06 is the tank i beleive

you can get white in kick start if you look under 07 model year

well got the plastic today. Had to trim some of the tabs off where the factory hoods mount then marked and drilled my hole for my flat maier hoof. still need to mod the rear fender where it mounts under the tank. man the white really set's it off

yeah I think so to but I cant take all the credit a few guys watching the post talked me into white plastic and i'm glad they did I think the white brings a nice balance to the red and black. I think if I would have done red or black it would have been to much of one color.

got the rear plastic trimmed to fit today. on the left side I trimmed out a slot so the two sides would go around the tab on plastic cover under the tank it looks like it will hold but if it pops out i'll just drill a hole and secure it with a zip tie. on the right side the tab on the plastic would go into the mounting location but put the plastic at a funny angle so I shaved some of it off so it would sit on top off the factory mounting location drilled a hole in it and secured it with a zip tie. I'll just hafta cut the zip tie every time I want to remove the plastic no big deal

Its funny how a little defect in the oring will create such a leak. Looking good man. Hopefully I can start a build thread before too long. Rebuilt plenty of bikes, but never wanted to take the time to document it like so.

O yeah the o ring just had a little flat spot wasn't even cut and oil pored out of it.
