Looks wise what has changed on the 450r's from '04-'09 besides the hood?

Looks wise, hood, light, and front fenders have changed.

But actually, there's a lot of differences. The more and more I work on them, the more that I find out that is actually different.

What is the difference on the front fenders? So '09 plastics and seat will not interchange on the '04's?

Seat and front fenders are all the same. It's the back fenders that are different. The difference in the rear fenders is the cutout for the kicker is not there (on ER's, anyway) and they mount differently to the shroud underneath the gas tank. All the mounting points that use bolts will line up. You just have to use zipties to hold the plastic where it would attach to the shroud.
