How much powdercoat do you think i would need to do frame, a-arms, swing arm, bumper, grab bar, and hubs. Hubs would be green, and all the rest black.

Depends on the equipment used and how well the operator can coat the parts.

I usually buy 55 pounds at a time of most colors so i cant say exactly what you will need. 3 lbs should do all the black and then some, 1/2 pound of black...not sure if they sell it in smaller quantities etc.

Whoever is coating your parts should know.

What I suggested should be enough....not sure of your set up etc but even with a hobby gun you can do it. Just prep and cure it properly...

is there anything special you need to do for aluminum frames?

Aluminum should be phosphate coated

Also, you should check to see that the curing temperture will not harm the structral integrity of the aluminum. It doesnt bother most things, but the alloy's they use in frames takes things to another level.

Yep that will work, just make sure you get the ratio to water correct or you can cause the powder to not adhere. Also, you will want to use deionized water as a metal rinse.
