I have a 416cc 11:1 piston and I have never heard a popping noise that you mentioned. Are you sure you did'nt blow a head gasket? The bore is 87mm.

Head gasket is all that could be. You could try adding a little more torque to the headstuds. It's warming up and sealing better I'm guessing.

DO THEY MAKE A TOP GASKET SET FOR A 416 CAUSE I CANNOT SEEM TO FIND ONE. I WAS TOLD THAT I HAVE THE USE A 440 GASKET KIT, OR USE STOCK KIT AND TRIM IT.

I used a stock XR400 head gasket on mine. It was 87.5mm in diameter and didn't require any trimming.

I AM KINDA NEW TO ALL THIS. I WAS INTO QUADS ALOT WHEN I WAS A KID SO I HAVE NO IDEA WHAT A XR400 IS. AND DOES THE WHOLE TOP END GASKET SET FIT THE 400EX OR IS IT JUST THE HEAD GASKET THAT FITS? SHOULD I PUT HEAVY DUTY HEAD STUDS IN? IT HAS 11:1 COMPRESSION RATIO

You'll get mixed opinions on the heavy duty studs on a 416cc 11:1 set up. I stuck with the stock studs. If I ever go any higher, I will install heavy duty studs.
I ordered the 2004 XR400 head gasket separately from www.bikebandit.com and purchased a top end gasket kit for a 400EX right off Ebay.

BUT WHA KINDA BIKE IS A XR 400?

AND DID YOU USE THE XR 400 GASKET FOR THE BASE GASKET? (JUG TO BLOCK)

Honda 2004 XR400R head gasket. The base gasket is a stock 400EX.

a xr400 is a dirtbike and honda used the xr400 engine in the 400ex minus the kick stater. so you can use a gasket kit for the xr400

Sometimes they're just bigger to begin with. I just bought a Cometic gasket set for an old LT230 and they make the standard head gasket 1mm bigger for this machine. The point to take from this is that you need to make sure it's right and in most bigger bored 400ex's you don't get this lucky and do need to order a larger size. Each machine and circumstance can be different.
