I rejetted my Outlaw 525 today with the JD jetting kit I am at 4250 foot elevation so I went wth the red needle on the fourth clip a 170 main jet and the small o-ring on the pump lever seems like this thing just came alive! I took a 148 Main Jet out of it which seems to me quite lean my KTM 525 MXC came with a 178 Main Jet so I do beleive that a 148 is awfully lean. I aso removed the air box lid. My riding takes me from 4250 ft. to anywhere around 9500 ft. I will post on here later how it works, one thing I did notice today just doing wheelies and lugging around the neighborhood is that the fan never started so I hopeI have helped my overheating problem.
All in all this thing feels like it really came to life, cant wait to get it up on the mountain.

to much oil in the crankcase can also cause the overheating problem. I think you want it like barely on the sight glass.

Pull off header and seal with high temp RTV around head flange and inside header pipe. Mine use to do the same thing. Crappy design!

Pull your plug and see what color it is. 155 sounds lean. Depending on temperatures most everyone is running around a 165 to 172. I have been running mine between a 168 and 172 main.

I took my Machine out tonight and it is so f-cking much faster I cant believe it. I picked up Horse power everywhere and i can still improve it I think i need to raise my needle one notch to get rid of a little hesitation of idle to full blast not a bad hesitation but more like a little quick pause after that this thing is an arm stretcher.
I also might be able to go one step richer on the main next time I get out to the Dunes i will do a top end plug check.
I just cant for the life of me get over what jetting came in this thing from the factory it was a 148 my new KTM MXC came with a 178 to start with.
My new specs are the red JD Jetting needle at the 4th clip and a 170 main with the lid off the air box and a K&N Filter.

I had the shop rejet my outlaw before I picked it up, and the paper work say's it has a 140 on the #4! What does this mean? Am I running too rich or too lean? It seems to me at the dunes the other day it was running rich, I don't know?!?!?

Man a 140 Main at your elevation is really lean I am at 4250 feet and running a 170 main and the needle on the fourth clip and I am thinking about going a little richer on the needle.

I think I'm going to go with your setup and see how it is. I hope I haven't done any damage to the motor running it so lean! If I have I guess Action Motor sports will be buying me a new motor!!

Hey jcooksey are you still running the same setup? I think it's time to wake up the beast!

Hey Rig I ended up using the J.D. needle the red one second clip down from the top, a 160 main jet, stock pilot jet, and the heavy o-ring on the accelerator pump. I also took the stock insert out of the pipe and bolted on that end cap that you see fore sale on E-bay.
This thing sh-ts and gits now I have more power and also seems like more torque throughout the range, and as far as overheating not even a sign of it.

Next thing I am going to do is try the Duncan Pipe and then hunt for some good shocks, anybody have any lines on either of these it would be greatly appreciated for your info and input as to what to look for in these areas.

For exhaust get HMF or Yoshi. Shocks have to be Fox Float Evols! These shocks are awesome!

sounds good! Today I went with a 160 main, cut out the top of my airbox and siliconed in some Flo-Rite and ordered the same tip you are talking about from eBay. It's running good but I'll have to wait until the dunes to make sure. I don't have any hesitation on throttle and the plug is a nice light brown, at least I've heard it's supposed to be light brown?!?

I recently called Yoshi and they said their pipe is ready to ship ($595 for full system, $395 for slip-on). Here's a post with some additional info, http://www.predatorowners.com/index.cfm?action=thread&catid=99&topid=439&thrid=43102&posthist=-48
