We have an 06 450r that the starter clutch was going out on. We bought the new clutches, but when you install them it should spin freely oneway and lock up the other. It did a little but felt like it was binding up. So we ordered the needle bearings, since the other ones looked a little out of round. That still did not fix it. We checked some tolerances on the inner and outer pieces the clutch rides on, one of them was real close on the tolerance so we ordered both of them. Put them in last night and it is the same problem? Does anybody know what the problem is or have you experienced the problem first hand? Thanks for any help.

is the starter put in correctly with the blue mark facing out?... once u install the assembly.. make sure the starter turns counter clockwise nice and smooth... and it shouldnt turn clockwise..

also while installing the starter driven gear into the clutch assmebly.. or putting the driven gear into the clutch assmbly or outer clutch keep turning the starter gear counter clockwise while pushing or putting it into the assembly..

if the clutch than turns counter clockwise and doesnt turn clockwise, its job is done and its working correctly. go on to the reduction gear clearances and operation...

also unistall the starter and push the e-start while the starter is free with the mounting, see if the gear spins. than u can pinpoint the problem.

u got a new starter clutch and new needle bearings so just check that the driven starter gear has no notches and is smooth to make the clutch bind up.also check the outer clutch holder for any marks and that its smooth.

as for the reduction gear, u have the first reduction gear from the starter motor than the idling gear and than finally the reductions gear number 2.

just some ideas...

The actual problem occurs when we install the needle bearing. Everything works when you put the two halves together with the clutches, but it is like there is not enough room for the needle bearing, when you install it the assembly locks up. It did this with the new clutch and the old halves, so we figured the bearing was bent or something. Bought a new bearing and that didn't fix it, so we figured the tolerances must be out on the halves so we bought them new. Every time it is the same thing, it works correctly until you slide the needle bearings in and then it locks up.
