First off I am posting on behalf of a buddy of mine.

He has a 04 660 raptor with a twin air filter, big gun slip on, and a stage 1 hotcam.

It has always been hard to start for some reason.

When it first tries to start it will make some sort of clunking noise. Then it will usually start but you have to throttle it while cranking it.

Lately it has been worse. Especially since the cam install.

It runs ok once its started but it does stall from time to time. We have pulled the plug and it doesn't appear to be running lean. Plug looks good.

Any ideas?

Sounds as if your pilot jet is too small. If you have the main jet done correctly you would never see a lean condition it would just make it hard to start. How does it idle? Oh and if the 660 doesn't have a pilot jet, are you using the choke?
