Where do you get the stuff to make this puppy...and would it be a better choice than a 450R for XC?

I paid $2610 shipped for my '04 525SX engine. I found loads of '00, and '01 520's for $2500 and less. I suggest finding a complete bike for about $3000 and selling the scraps on Ebay. KTM parts bring good money because the bikes are so tough. The people with older bikes will pay top dollar for newer parts to update their older bikes.

I started mine for the first time last week, and I must say it is the most powerful sounding single cylinder engine I've ever heard. I haven't ridden it yet. I still have more fabrication to do, but if it performs as good as it sounds, I will be VERY happy with it.

Can I do this to a 400ex frame? And what all do I need to do this mod? Thanks!

oh and and will this beat a YFZ...i know its a sad comperision but its the only one i can relate to.

born-2-race- he was only able to run moto 1 becuase moto 2 came to late and he had to go earlier... He had to do things around the farm...

I will get him to come on here and talk about all what was done, i know he just recently did a whole bunch of stuff to the engine to get it up to 520, from the 450 he had before... Lets just say that this new engine has a lot deeper sound to it when he lays on the gas... LOTS of Torque!!!!

Haydug had a 400EX frame and a 520EXC engine for sale a few months back. I don't know if the conversion had already been done or not. I think I remember some chick that races TT that put a 520 in a 400ex. If it can be done to a Raptor, surely it can be done to a 400ex. It's a wet sump engine so the there is no oil tank to take up space. My biggest obstacles were getting a swingarm that would align the axle engine and frame and reworking the right side of the frame so the kickstarter would clear. E-start would have been alot easier but I didn't want to add mass to the crankshaft, and extra weight of the battery and all that. The back of these engines are really tall too. They have two oil filter housings just above and in front of the pivot bolt boss. I should have went with a CR500 linkage. It has less shock angle that would have been much easier to work with. I decided to keep the Elka/Raptor setup because it has about an inch more travel. My rear shock mount is real complex. I had to consider the clearance for the engine, exhaust, and air intake. If you do get one, get a 2004 525 headpipe. It connects the two pipes very close to the head. The older models run 2 pipes all the way back. Much too hard to work with.

As far as YFZ's go, I got some hp ratings from the some guys on a KTM board. They said the 520SX's put out about 54-55 hp. I assume this was rear wheel. YFZ=39hp. If sound means anything, YFZ's will be no problem.

balls2da-wall: Your inbox was full, so I'll just post my reply here.

520SX=kickstart, 4 speed trans, no lighting system, lightest flywheel, hottest ignition mapping and cam profile.
520MXC=e-start and kickstart, lower 5th and 6th gear than EXC, charging system included, milder power characteristics than SX
520EXC=similar to MXC but with super overdrive 5th and 6th. Capable of 100mph plus.
The 525 is just what KTM calls the newer bikes. They are basically the same. 510cc is the true displacement for both engines. The 2004 525SX is the most desirable because of the larger 41mm intake tract and removeable crankshaft weight. The 2003 525SX is sometimes called the most powerful because the crankshaft is lighter than the 2004 before you remove the weight (some don't know about it) and the super high rev limit. KTM actually recalled the CDI box because there were rumors of valves dropping because of the screaming high RPM's. I think it was actually from valves that were worn out and the high R's just speeded up their destruction.

I do know that a 520/525SX will kick a CRF450's *** in a drag race, so I don't think ANY 450r or YFZ would be trouble.

I think I am going to go ahead and try purchasing either a KTM 520SX dirt bike or maybe buy a new engine from KTM and try this out...I really hope I can get it to work in my 400ex frame. Do you know of anyone that might beable to mod. my frame to work?

I don't know anybody personally, but you'll probably need somebody with a TIG and knows how to use it. I don't trust MIG. Maybe even a tubing notcher and a tubing bender. I know you will need a grinder and a box full of cutting wheels. I don't really know how heavy the modifications will be for your frame. I used a radiator from a Yamaha Grizzly. It is twice as thick as the Raptor radiator and taller and wider too. I relocated it to in front of the engine similar to the YFZ's for lower CG. Keep that in mind if you do a coversion. Mount everything as low as you can, and build everything you can as low as you can get it. Another thing to consider if you go with kickstart is room for the kicker to swing backward. I made a fliptop subframe. You might just want to cut your fenders out.

Mine pm box is broke it says it full when its empty...anyway...could you measure the engine and tell me how tall it is...that would help me alot. thanks

and how much would it be for a walsh frame if i went the way the guy in the pic went? would the motor just drop in then?

hi , I am the owner of the KTM on the second picture.
It is now a 540 (532). 6 speed sx.
I am still getting the jetting dialed in, but it is scarry fast. It will pull a 5th gear wheelie on an open field!!!

Hey protrax raptor, I am THOMY on KTMtalk, remember me?
You can make a kicker extension by ordering an extra shaft and kickstarter.

EX frame conversion is hard to do, the engine has to be to the far left, leaving very little room for the swingarm, also the waterpump won't clear the top frame rail. When you use a KTM motor make sure your rad is higher than the waterpump!!!!! That was Walshes problem at PDV.
I run a Lonestar, took a lot of work to make everything clear.
Thanks TIMO for letting me know about this thread!!
Maybe you can take some more pics and post them.
