I am planning on getting a high comp. piston
(either Ross or JE) plus a stage 2 hotcam.
I was wondering if there is really that big of a
difference between the std. bore and a 416 bore?
I'm running an HMF slipon and UNI filter

It won't make a huge difference; the power increase is mostly due to the compression increase and the cam. You'll need to freshen up the bore. Depending on how much wear your cylinder has, you may get away with just honing, but it would be a better bet to go to the next oversize (boring is cheap, anyway). Going .040 over (406) will keep a lot of meat on the sleeve if you ever need to rebuild again, and you'll be sure that you have the right piston-to-cylinder clearance.

I was in the same spot you are about weeks o. I deided to go with the 426 11to1. I couldnt see gaining that much with going to the 416. So I decided to bore out the stock sleeve to a 426. I figure if somthing happens I will go to a 440. So I would leave it on the stock bore with a high compression piston becouse going to just a 416 isnt going to gain a whole lot.

Whenever I blew my 02 up, I just went ahead and spent $300 and got a 440 kit from White Bros. It took me a while to get it running right and jetted but it was worth it.

The problem with that is, at the very least, you'll have to resleeve the cylinder the next time you rebuild. Then, if you do a 440 you'll have to bore the cylinder itself, and it will no longer accept a stock sleeve. If you really need all the power you can get, I guess that wouldn't matter, but if you just want better power without sacrificing reliability and resale value, then keeping as close to stock bore as possible is best. You should bore it to the next oversize, though, so you have a fresh, correctly sized bore to start with.
